The film's minimal score was composed and conducted by Alan Silvestri, who won a Grammy in 2002. The soundtrack intentionally omits score and ambient creature sounds while Chuck is on the island; no original score appears until his escape. A Russian choral piece by Lev Knipper is used near the start but is not on the soundtrack. The official CD (2001, Varèse Sarabande) is an anthology of Zemeckis–Silvestri pieces; only the end-credits theme is from Cast Away, and the soundtrack features 10 tracks including performances by Elvis Presley, Chuck Berry and Charles Brown.

Cast Away was the second collaboration between director Robert Zemeckis and Tom Hanks, following their work on Forrest Gump; Helen Hunt was hired in January 1999 to play Kelly Frears.

Filming was non-chronological: production began January 18, 1999, halted two months later, resumed April 3, 2000 and finished the following month, with the entire shoot spanning sixteen months.

Tom Hanks gained 50 pounds during pre-production to heighten his physical transformation, then production paused so he could lose the weight and grow his hair and beard to portray years on the island.

During production Hanks suffered an infected cut on his leg, was rushed to a local hospital for surgery, stayed three days, and filming was suspended for three weeks to allow his recovery.

The deserted island scenes were shot on Monuriki, one of the Mamanuca Islands in Fiji; the island became a tourist attraction after the film's release.

Wilson the volleyball was created by screenwriter William Broyles Jr., inspired by his own week-long survival test when a Wilson ball washed ashore; Wilson Sporting Goods sold reproductions and an original prop later sold at auction for $162,500.
